Automotive case: reusable packaging designed for safe and efficient transport of oil pumps

A leading tier-one automotive supplier approached DW Reusables to develop a returnable packaging solution for transporting oil pumps to a premium German automotive manufacturer.
The objective was clear: create a reusable packaging system that would protect sensitive components during transport while improving logistics efficiency within a closed-loop supply chain.
DW Reusables was selected to design a durable solution tailored to the operational demands of automotive logistics.
Protecting sensitive automotive components during transport
Oil pumps require stable positioning during transport to prevent friction, movement, and potential damage over long distances.
The existing packaging solution no longer met the required standards for product protection and operational efficiency. In addition, the customer needed packaging that could optimize transport capacity while remaining practical throughout handling operations.
The new solution needed to combine several requirements at once:
- high structural strength
- stable stacking during transport
- nestability when empty
- compatibility with existing pallets
- ergonomic handling at assembly lines
In high-volume automotive logistics, even small improvements in packaging efficiency can have a significant operational impact.

A reusable tote engineered for automotive logistics
DW Reusables developed a custom reusable polypropylene tray specifically designed for steering wheel transport.
The tray contains two dedicated nests, each capable of holding eight oil pumps, allowing a total capacity of sixteen units per tray while ensuring stable and protected positioning throughout transport.
Integrated support surfaces provide the structural strength required for stacked transport, allowing piles of trays to safely support the weight of additional full pallets during logistics operations.
To prevent movement and friction, the design includes a circumferential rim and a dedicated internal positioning system that keeps each oil pump securely in place throughout the supply chain.
The tray was also designed for ergonomic handling, ensuring smooth integration into assembly line operations while eliminating disposable packaging waste.
The result: higher transport efficiency and reduced environmental impact
The new reusable packaging system significantly improved transport efficiency for the customer.
Thanks to the structural strength of the trays, pallets can now be stacked more efficiently during transport, effectively doubling the number of products shipped per trip. A full truckload can transport up to 9,216 oil pumps, reducing CO₂ emissions per product by approximately 50%.
At the same time, the dedicated positioning system ensures optimal product protection during long-distance transport, reducing the risk of damage and improving operational reliability.
The reusable trays are designed for long-term use within closed-loop logistics systems and are fully recyclable at the end of their lifecycle.
The result is a packaging solution that combines operational performance, product protection, and sustainability within one integrated system.
Why this approach works
